What it is

One cavity per dose — and the film is the barrier.

Blister packaging seals individual tablets or capsules into formed cavities between a base web and a lidding foil. Thermoform blisters form cavities by heating and shaping a plastic film — PVC, PVDC, or Aclar for higher barrier; cold-form blisters form cavities from an aluminum laminate for the highest moisture and light barrier. A foil lid is sealed over the filled cavities and the units are perforated into cards.

It does two jobs at once: unit-dose presentation (one dose, one cavity, a compliance calendar) and product protection — and the same film choice decides both how it looks and how well it protects.

The levers are the forming film/foil barrier, seal integrity, fill/feed detection, and coding. The film choice is the headline decision: thermoform is clear, fast, and lower-barrier; cold-form aluminum is opaque, slower, and near-total barrier — and picking the wrong one undershoots shelf life invisibly.

The base web is formed into cavities, tablets fed and dropped in with missing/wrong-product detection, lidding foil sealed over under heat and pressure, then perforated, coded, cut into cards, and cartoned with a leaflet.

Why it matters

The blister is the barrier — and unit-dose quality rides on every cavity.

The blister is both unit-dose protection and the moisture/light barrier for sensitive solid-dose products. Choosing thermoform where cold-form is needed silently undershoots barrier and shelf life — the pack looks identical, but the active degrades faster than its dating claims. Seal integrity keeps each cavity protective, and feed-detection (no empty, double, or wrong cavities) is a unit-dose quality issue in its own right.

Child-resistant/senior-friendly and tamper requirements often drive the format outright. The discipline is matching the forming barrier to the active’s moisture/light sensitivity (with cold-form where warranted), testing cavity seal integrity, working empty/double/wrong-cavity detection, tying shelf life to stability run in the actual blister, meeting CR and tamper requirements, and requalifying any film/foil substitution for barrier.
